Drone and UAV Manufacturing

Drone and UAV Manufacturing From Flight Test to Bridge Production

Drone and UAV programs depend on hardware that can be built, flown, evaluated, and revised without slowing the development cycle. Weight, geometry, fit, material selection, and repeatability all matter, but the correct manufacturing solution varies by component and stage of the program.

Empire Group helps UAV teams move from flight-test hardware into bridge production by combining HP Multi Jet Fusion additive manufacturing, CNC machining, sheet metal fabrication, finishing, assembly, and inspection under one roof.

Our role is not to design or manufacture the entire aircraft. We support the physical components and assemblies that allow the program to keep moving, including housings, covers, fairings, ducting, brackets, mounts, machined interfaces, sheet metal panels, and finished subassemblies.

The process should fit the component, the application, and the stage of the UAV program.

Build Fly Learn and Build Again

Flight testing exposes information that cannot always be confirmed on a screen or test bench. A bracket may need greater stiffness, a housing may require a different access point, or a sensor mount may need to move before the next test.

The manufacturing challenge is not limited to producing the first revision quickly. The supplier must also respond as testing drives the next revision. Empire Group can coordinate additive manufacturing, CNC machining, sheet metal, finishing, and inspection as the hardware changes, reducing the need to transfer the program between vendors.

One Manufacturing Partner for Complex UAV Hardware

A UAV combines components with different mechanical, geometric, and cosmetic requirements. Empire Group can support one process or coordinate several when the product benefits from an integrated manufacturing plan.

HP MJF additive manufacturing.

Functional PA12 housings, fairings, ducting, covers, brackets, payload enclosures, sensor mounts, and complex polymer geometries.

CNC machining.

Panels, brackets, mounting plates, enclosures, and chassis components that integrate with machined and printed parts.

Sheet metal fabrication.

Fit-tested, fully assembled parts — delivered complete and functional, not just printed.

Finishing and coatings

Custom color and finish work, Cerakote, vapor smoothing, and proprietary Impact Coating™ for MJF PA12.

Assembly and inspection.

Hardware installation, subassembly, dimensional inspection, first article inspection, and documentation based on program requirements.

Bringing connected processes together reduces supplier handoffs and gives the UAV team one point of contact for the manufacturing work Empire supports.

Additive Manufacturing for Evolving UAV Components

HP MJF PA12 is Empire Group's primary additive platform for functional UAV components and bridge production. Multiple HP 5620 systems provide repeatable capacity for geometrically complex polymer parts without hard tooling.

Additive manufacturing can consolidate geometry, integrate features, and allow rapid design changes between builds. Reducing component mass may also support flight-time or payload goals, depending on the aircraft design and the role of the part.

MJF PA12 may be appropriate for housings, fairings, ducting, covers, brackets, sensor enclosures, cable-management components, and other functional hardware when the material meets the program's mechanical, environmental, and regulatory requirements.

Precision CNC Components

Some UAV components require material properties, interfaces, or tolerances that make CNC machining the appropriate process. Empire Group manufactures precision components in metals and engineering plastics for applications such as mounting interfaces, brackets, housings, fixtures, and structural hardware.

CNC machining can also be combined with additive manufacturing in the same program. A printed housing may use machined inserts or interfaces where tighter tolerances or different material properties are required. The product determines how the processes are combined.

Sheet Metal Panels Brackets and Enclosures

Sheet metal fabrication supports panels, brackets, battery and electronics enclosures, mounting plates, and chassis components where formed geometry and thin-wall construction fit the application.

These parts can be coordinated with machined interfaces, printed housings, finishing, hardware installation, and inspection. Keeping the connected work under one roof helps the parts come together as a manufacturing program rather than a collection of unrelated orders.

Finished Exterior Components

Raw MJF PA12 parts are functional, but their matte, textured surface may still look visibly additively manufactured. Customer-facing housings, payload covers, sensor enclosures, and other exterior components often require a more consistent finished appearance.

Empire Group's proprietary Impact Coating™ adds color, cosmetic consistency, scratch resistance, and handling durability to MJF PA12 components. It helps UAV programs continue using additive manufacturing through bridge production without forcing a tooling decision based on appearance alone.

The goal is not to avoid tooling forever. It is to avoid tooling before it makes sense.

Empire Group also offers Cerakote, custom color and finish work, dyeing, and vapor smoothing. The finishing approach is selected around the component's material, tolerances, appearance requirements, and intended use.

From Flight Test Into Bridge Production

UAV programs rarely move directly from a first prototype into mass production. They typically require additional hardware for testing, validation, customer demonstrations, pilot deployments, or an initial production requirement while the long-term manufacturing plan takes shape.

Empire Group supports this space between prototype and mass production. The same manufacturing team can continue supporting the program as designs mature, quantities increase, and requirements become more defined.

  • Prototype. Build functional hardware for fit checks, bench testing, and initial flight evaluation.
  • Iteration. Revise components based on test results and operating feedback.
  • Validation. Confirm materials, interfaces, tolerances, finishes, and manufacturing repeatability.
  • Bridge production. Produce repeatable quantities while demand develops or the long-term production strategy is established.
  • Finished components and assemblies. Deliver manufactured, finished, assembled, and inspected hardware ready for the next stage of the UAV program.

Defense and Controlled UAV Programs

Defense and export-controlled UAV programs may require formal inspection, traceability, quality documentation, and controlled handling of technical information. Empire Group is ITAR registered, ISO 9001:2015 certified, and ISO/IEC 27001 certified. Specific security, quality, and documentation requirements are reviewed for each program.

Your First Flight Article Is Not the Finish Line

A successful flight proves that the design can work. The next manufacturing challenge is producing the hardware repeatedly as testing continues and the program moves toward deployment.

Empire Group helps UAV teams move from changing flight-test hardware into repeatable bridge production without prematurely committing the program to hard tooling or rebuilding the manufacturing supply chain at every revision.

Flight testing proves the design. Bridge production proves you can build it repeatedly.
